Hello All.
I have a 2002 Pug 406 Hdi 110 estate with ML5 gearbox. The car has done almost 90000 miles and the hydraulic clutch takes up at the very top of the pedal. It is in my local independent garage for service today and I have asked them to see if clutch needs replacing. They look after the local taxis and warned me that they know of approx 40% of gearboxes blowing a hole in the diff casing after clutch renewal.
New box from Peugeot approx £1300.
Does anyone know of this and does it affect the BE3 or ML5 box? (The box has occasionally slipped out of 2nd when cold. Main dealers have said that they could not find a fault, even after having the car a week, or they all do that, you can't be changing gear properly!!!!)
If this is true, I will offload it ASAP as I do not want to take a financial risk.

As far as I know that's the dual mass flywheel going. Have a Google. Loads of info on t'internet.

Thanks, I will have a look. Your suggestion makes sense as I could not see a relationship between a clutch change and the gearbox exploding. I guess that a new clutch may put extra load on the flywheel. Are there any visible signs on the Dual mass flywheel that show it is going home?

Yes, can be visually inspected. Also, when on the way out, will tend to 'squeak' when you turn the motor off and it comes to rest.
I think the recommendation now is to change the DMF when changing the clutch. Factors stock the Valeo ones at much lower prices than the dealer.

Thanks, that is interesting as there is a squeak on starting and stopping the engine, about a year ago the alternator failed when I was away from home. Since replacement there has been a squeak, which the garage said was the idler pulleys, since then I have heard on this forum that there it could be a problem with the cluch on the alternator. The garage need to check the car to isolate the problem, however they are 80 miles away. The squeak appeared to be coming from the belt area but it may not be the only one. I need more info from garage the car is at to be able to isolate problems.
Eurocarparts sell the DMF for £165 which is probably worth paying as an insurance against paying another labour charge to change it in the future. Let alone the possible replacement gearbox charge!!

we have a citroen piccaso on as a taxi and i think they share the same gearbox to the peugoets and our gearbox exploded just before christmas and set us back £600 +vat plus clutch for a recon gearbox that had a 12000 mile waranty or 6 months whichever came first , no problems at all with this new gearbox at all where we had ours done was in bournemouth and they are called the gearbox center in shelly road , very good and very fast because they had one on the shelf ,1 thing they did mention was that they were suprised we had got 184000 miles out of this gearbox because they have a habbit of breaking up at 80,000 miles hence the reason why they keep these gearboxes on the shelf!

Did the gearbox explode by itself, or did the flywheel break up thereby damaging the gearbox?

I have spoken to the above mentioned gearbox specialists who were very helpful. It seems the problem is poor case hardening on the differential planet gears which causes them to break up. EU law says that Arsenic(bet that won't get through)is banned and so another method of case hardening has to be used which is not so good. Apparently this affects the BE3 box and not the ML5 which is fitted to HDi 110 models, and I guess has a higher torgue capacity. You can tell which is fitted by the shift pattern, the BE3 has reverse opposite 5th, where reverse on the ML5 is next to 1st.
So now it seems that a flywheel replacement is in order if the clutch needs replacing and hopefully the gearbox will live on along with the HDi system. I have never owned a car before that has so many expensive failure prone "features" that could make it uneconomic to repair at a relatively young age.

Not sure about Pugs but HDi 110 Xantias have reverse opposite 5th.
