My Vectra slightly stutters when accelerating then when I take my foot off the gas to keep it steady at 50Mph or over it then goes into limp home mode.

I've noticed that it only comes on when engine revs are over 2k and when i restart the car, the cruise control doesn't work until the car has been switched off for a period of time.

After reading forums, I cleaned the EGR valve and had no problems for a few days then fault came back. I replaced the EGR valve and fault went away for a week then came back again.

Prefer not to spend money on getting it hooked up to a diag machine in case the intermittant fault isn't registered.

Is there a sensor that could be at fault?

can i unplug the cable from the EGR unit without issues or is it best to fit a blanking plate and hope that sorts it?

I'm not a mechanic so any advice would be very much appreciated.

If the EGR valve was dirty then the rest of the air intake system will be exactly the same. I'd start by giving it a thorough clean by removing it and soaking everything in a 50/50 mix of water and heavy duty traffic film remover.

Is that the pipe that goes down from the EGR valve and if so, how is it removed at the bottom end as I tried looking when I cleaned it first time then again when changing the valve. looks like there's not much room to get my hands in to undo any bolts.

I've put a new EGR valve in but also considering getting a blanking plate.

A blanking plate for the EGR valve won't do a thing until you sort out what's causing the limp mode, but will help after.

The usual cause is the intake manifold swirl flaps cankered up and/or the actuator diaphragm split. In your case I'd be inclined to say its the flaps in the manifold due to the carbonised oil you found in the EGR valve.

You will need to remove the inlet manifold which in itself is a right PITA, then either try clean off and free off the flaps, intake ports etc, or just replace the manifold if its too far gone. Personally, I'd just go for a straight replacement as its around a 3 hour job to swap out the manifold and you'll need to do it all over again if cleaning doesn't fix it.

Its a shame you don't want to pay for diagnosis time as the above advice is academic if the cause is something else entirely and and hour spent carrying out diagnosis and active tests may save you money and time rather than just throwing parts that may not be needed at it !

Even blanking off the EGR might not solve anything. Modern engine management systems monitor air flow, and the ECU knows the EGR valve has opened when it's commanded it to do so by detecting the subsequent reduction in air flow. If a blank plate is fitted the ECU will not see this reduction because there will be no alternative way for the engine to draw air. The ECU will then reduce engine power to ensure that NOx levels are not exceeded. The only way to get around this is to reprogram the ECU so that it expects to see a greater volume of air before opening the EGR valve. This will have the effect of opening it less or not at all.

thanks to all who have replied.

Bit the bullet and took it to an auto electric specialist who saw the DPF was about 75% and recommended an active regen which I opted for.

after 30mins of running engine at over 3k revs and getting temp up to over 600degs to clear out the filter it seems to have worked.

Had 3 days of motorway driving with no reoccurance of the fault whereas before it was coming on every few miles.

Athough since yesterday the alternator light keeps coming on but goes out when engine switched off and on. Need to get checked as the alternator is less than a year old. I've got another battery that I'll swap over to rule that out... or not.

Update regarding battery light coming on.

Voltage check shows battery is fully charged and being charged all the time whether the light on the dash is on or off.

No issues with alternator either.

Looks like another trip to diag specialist unless anyone knows or had similar experience?

Disconnect the IND wire which is most likely a blue and white wire from the back of the alternator. Switch the ignition on and check the warning lamp. It should now be off. If it is then you have a fault inside the alternator. If it's on you have a short to earth somewhere on the IND wire. To say an alternator is faulty is very generic. There are many ways in which it can be faulty, and each will give a different symptom. It is perfectly possible for an alternator to charge with the warning lamp on, just as it is for it not to charge with the lamp working correctly. It just depends on what's wrong with it.

hi new member to this site and i know this is a old thread but i've had a simalar problem it was so easy to fix hoping it would be a simailar issue to what some of you guys may have had i removed my EGR and cleaned BUT also removed and cleaned the air intake pressure switch which is right next to the EGR it was basically one ball of carbon cleaned with WD40 and a toothbrush everything is sorted now and performance has improved unbleivable the car has done 170k and unsure of when it was last cleared out btw issue started after i used a diesel system cleaner hope this has helped and happy motoring

Hi i have this problem on a vectra estate 1.9 tdi, car goes into limp mode egr and everthing has been replaced sorted with new sensor etc but still does it, any ideas what it could be.... vx code state engine/gearbox but fault suggests egr or the other one df something
