Focus Focus 2000 1.8 TDCi - Diesel engine is rough - mechanic cant isolate why - 2000FocusDiesel

Hi All - I need help desperately. I have a W reg Ford Focus Estate with the 1.8 TDCi engine. Has about 130,000 miles on it. Has been a marvelous car....until now.

About two weeks ago the engine started to feel a bit rough - esp at higher revs - felt like bad timing. Over the next few days the roughness got progressively worse to the point where it sounded very clicky so I took it to the local mechanic. Mechanic has had the car for over week now and so far has checked (1) engine oil for signs of steel bits (2) done engine oil flush/detergent/flush again (3) removed rocker cover to see if any sign of oil in the top end (4) removed the cam shaft to see the condition there and to test the theory that a cam follower was not working (5) removed the injectors and had them professionally tested.

All of the above came up clean. The next theory the mechanic is going with is that the diesel pump might be malfunctioning. Apparently if this is the case then I'm looking at 700GBP + to replace. The car was purchased for not much more than than so I've told him not to proceed until I think things over. I worry that the mechanic is just grasping at straws - the guys who did the injector tests suggested to look at the pump...but I'm sure if I took the car to (for instance) an auto electrician they may have suggested a problem with the electrics. It's like that saying, "When the only tool you own is a hammer, every problem begins to resemble a nail".

So - with the combined wisdom of the HJ team and all his followers I'm hoping someone can steer me (so I can steer my mechanic) in the right direction. I am happy to upload/send video of the symptoms if required.

Thanks HJ and anyone else who may be able to help.

Diesel specialist required. Someone with electronic tools.

I take it the fault codes have been read? If not, your mechanic is a waste of space.

Hi madf - thanks for the super-fast reply. Really appreciate it. I will ring and see if fault codes have been read/analyzed and post back the reply.

Hi madf, Just off the phone to the mechanic....he says that when the car came in the first thing they did was hook-up and check for fault codes. He reports that there were "no error codes at all". I asked if that would be considered unusual given the fact the engine was behaving so badly - if not a code on the injector pump then surely other codes for the injector circuit/timing/etc expected? He was adamant there were no codes. He still has the injectors out so once everything is back and working again tormorrow he will check for any fault codes again. Assuming there really are no fault codes showing what is the next course of action? Thanks!

Does the roughness go away when you lift off at speed?

If it does then you're looking at an internal mechanical problem, not a pump/injection one.

Do you have any problems with cold starting?

Do you have problems with hot starting?

Do you have any smoke under acceleration/high load? Yu might need a assistant to follow you to test this.

When you say "lift off at speed" do you mean take foot off the accelerator when the car is at speed? If yes then the roughness does reduce (still that sewing machine sound but not so prominent) - but I guess this is because engine is not revving so much (the problem is v.noticeable when the engine is revving above idle).

Cold and hot starting is fine - always been such a great car on winter mornings.

There is black smoke under acceleration/high load. I notice it quite a bit when I am on motorways at 70mph then accelerate above this - esp if car is loaded with family/weekend gear. But it has done this for 2+ years and doesn't seem any worse. After leaving the car overnight and first start in the morning there is blue and black smoke but this seems to disappear after a minute.

It sounds to me as if a rod bearing is shot. Sorry.

Thanks to all for the advice. After taking the car to my local Ford dealer then to another trusted mechanic the advice was the issue was related to big-end bearings. Based on the value of the car I could not justify the cost to repair. Sold the car this weekend.....will move on with my life with a second-hand Mondeo. Thanks again everyone.
