Need some leads here please.

Our Shogun has just expired on holiday with crank pulley mounting failure which has wrecked the key-way mounting on the crank shaft. Nationwide auto centre who the AA recovered us to indicated this to be a common fault, although little comfort.

Advice and evidence of damage would indicate best option a full recon engine. Have heard stories of this engine difficult to source and expensive.

Any leads and advice appreciated

Have you actually seen the damaged keyway because they are so designed so that the key and the pulley wheel will destroy themselves leaving the crankshaft still usable.Having said that and the keyway is actually destroyed then there are a number of ways of repairing it ,putting a complete new engine in is a little over the top.A friend has just had exactly the same problem with his Shogun Sport and he had a new keyway cut in situ the new pulley was sourced from the internet at a cost of £50 including postage.

Tend to agree, but several mechanics have offered same way forward either strip down and new crank or recon engine.

This is the second time this has happened, and I have seen the pulley damage in both cases, but not a close up of the crankshaft end. I got the impression that the crank has lost metal due to the turning action, so presume new keyway cutting is not an option.

Would appreciate your friends contact details if possible.

Damage should be limited on the crank as once the pully has spun the engine stops ! I have too repaired cranks before where the keyway has been damaged & metal filled and grooved sucesfully & just fitted new pulley etc. I wish you well, may be if you find a good indy with some engineering skills they may well be able to repair

Its a bit difficult because he speaks no English only German but he cut a new keyway insitu (he has his own small engineering shop)but he says any compitant auto or mechanical engineer would have no problem.Having metal stitched massive cracked blocks on CHP 's in the middle east I cannot see making a new keyway on a crank a great problem.

I have done a repair job on one of these a few weeks ago (very common fault) threads were

stripped on crankshaft which was a 14mm 1.5 thread. measure up internal dimensions on

crankshaft bolt hole you'll most likely find the inner part of hole reduces to 13mm. I got a sleeving piece made up from memory i believe it was 16mm outside dia tap in fit shampered

at outside edge for welding purposes. made up with 10mm 1.5 threaded bolt

Andy, I certainly hear what you say ref damage to actual shaft; our engine continued to run, and the wobbly pulley threw the power steering and alternator belts off (pulley bolted to main crank pulley?).

As you say this would indicate that the pulley was only slipping through 10 or 20 degrees, the groove worn in the pulley by the woodruff key.

We're a bit short on engineering services up here, but will explore further.
