2016 Focus ST-Line 1.0L Ecoboost 125 - now with 36k miles on the clock

Has anyone else had a problem with their Focus ST-Line dropping out of 6th gear? This leaves you with no power so you end up freewheeling to a stop (it doesn't allow you to drop into 5th or 4th as you slow down). Once stopped, the car then allows you to get into 1st and off you go as if nothing had happened.

The car has been to a Ford dealer three times now. The first time they told me they had adjusted some clutch cables. The second time they took out the gearbox, full inspection but no diagnosis (they just hoped that doing this might have sorted it!), and now third time they say that it is an overheated / worn clutch that is down to driver error.

After 40 years of driving Fords, without any such a problem, and not being a driver that pushes the performance anywhere near its upper abilities, I think this is unlikely.

Does anyone have any experience of a similar problem? Does anyone have any thoughts on whether this is an accurate diagnosis, or have another view?

By reading more about how clutches work, and what clutch slipping means, I will add some further information to my post.

When this problem happens there is no movement of the gear lever itself (ie of it visibly shifting from 6th to neutral). Therefore the problem may be better described as that pressing the accelerator causes the rev counter to move freely up and down with no resistance as if the car was out of gear.

This has only happened when in 6th gear and there have been no problems getting into a gear or moving between gears.

If the engine revs increase, but road speed doesn't, then I would say you have a slipping clutch. I really can't see any dealer taking the gearbox out and refitting it to say there is nothing wrong with it. Any serious mechanic would advise replacement of the clutch while the gearbox is pulled out.

Not necessarily a slipping clutch. If the gearbox has gone into neutral, the same would happen.

Clutch failure is very common with this engine. Google other cases and search Ford forums for evidence then approach your dealer again looking for some goodwill towards a new clutch. They won’t pay it all after nearly 40,000 miles but some contribution should be expected as it is down to poor quality and design. I would also get shot of it soon as this engine is notorious for failure. In fact I wouldn’t buy any recent Ford as years of dramatic cost cutting has seen reliability plummet.

Can't quite figure this out...

Is it a manual or auto?

When it does this are you doing anything at the time?

When you say won't let you change down, do you mean that the gear lever (assuming manual) is stuck in position? Or if it's an auto that the paddles don't work?

It is a manual Focus.

Once it happened soon after getting into 6th gear, other times it has been in 6th gear for some time.

When it happens there is no sign of it other than you go to accelerate and the rev counter just jumps round. The gear stick has not moved. Whilst slowing down I can move the gear stick to 5th and when I take my foot off the clutch, the rev counter moves up and down freely but there is no engagement. There has never been any problem with movement of the gear stick or getting it into the right position for a gear.

That sounds like a gearbox fault - it seems unlikely the clutch would just disengage, and then not re-engage until the car had stopped.

Perhaps the cables they adjusted were the gear change ones? Guessing it's cable operated. You could have a look at the position of the selector lever on the case if it's visible.

This sounds like a selector fault inside the gearbox. Typically, a selector selects one of 2 gears - so 5th and 6th are probably paired, as are 3rd and 4th etc.

Can you engage 4th as the car slows down, or do you have to wait until the car stops completely to regain transmission ? Perhaps the whole selector mechanism fails until the output shaft stops.

This doesn't sound like a faulty clutch to me - it sounds like you need a new gearbox. A gearbox specialist could repair it, but only if the parts are available from Ford, unlikely these days.

I don't recall if I tried getting into 4th - I definitely tried 5th but then you have to think about how you are going to get somewhere safe as you roll to a stop.

The last time the garage had the car in they took the gearbox out and sent it off to a specialist gearbox company, who gave it the all clear.
