Reason for the rebuild was that it was (still is) making a grrr grrr grrrr noise in 4th and 5th gear . The garage who did the work phoned me to say that while the gearbox is out it would be beneficial for a new clutch and release bearing as it was a little grindy they said . So I said yes OK put new clutch in also.
It actually sounds when in gears especially 4th and 5th that its a differential noise , im thinking back to the old Cortinas I had years ago they had the same sort of noise when worn out .

As you have had original box rebuilt.It would suggest the diff has been incorrectly set up.assuming they even tried.(Only experienced mechanics can do this correctly) Best bet is take it back and get them to correct the problem.its under warranty so they should put it right.If not take it further as Hugo mentioned.But just telling them should be enough.Though no gaurantee of this..Good luck and let us know how you get on

Just a quick update...........the garage owner just phoned me regarding the problems i have with the gearbox.
I told him that it sounds like the Differential is making a noise , he stated that it sounds like we didnt tighten it enough .
Also told him about the rattle when idleing , which goes when pushing in the clutch . He stated that it sounds like the new clutch bearing needs replacing again. He sounded very helpfull on the phone , said bring the car up Monday morning he will sort the problems .
I will keep my fingers crossed .

Assuming that your car is front wheel drive, with a transaxle.
A worn or badly meshing diff is usually noisy at a certain speed or state of loading (drive, coasting or overrun). It wouldn't normally be affected by which gear the box was in.
Higher gears suggest higher speeds though. If the noise starts suddenly when you go into 4th or 5th it's probably gearbox bearings. I don't know if your garage does gearbox work regularly or farmed the job out to a specialist, the average garage doesn't have the time, inclination, or tools to overhaul a gearbox, and the cost of gearbox parts from a main dealer is horrendous. Bearings can be obtained cheaply from a bearing supplier, and to be honest a new set of bearings is about the best you can expect if a non specialist overhauls a gearbox. Actually it's all you get with some of the budget specialist rebuilders. As for setting up the diff. I don't think there's much to be done on the average fwd gearbox, machining tolerances take care of most of it, although there might be shims at the diff bearings, these would probably be re-used and the best hoped for. This where the specialist has an advantage, he's probably got a few shims from previous jobs and can at least have a go at adjusting preload etc.
I'll stick my neck out and say that there is nothing in the diff that can be tightened, not without complete gearbox dissembly and re-shimming.
It's not related to the original problem, but it's worth noting that too low or an erratic engine idle can cause the geartrain to chatter at tickover, causing a rattle.

Thanks for the info there . One thing that hasnt changed also since the rebuild is a "SHHH SHHH SHHH SHHH" noise when on the over-run , for example when holding the car in 3rd gear going downhill foot off the throttle , which also dissapears when the clutch is pressed in .

Just to update everyone . The gearbox noise in each gear has gone , but after 5 different gearboxes ! ! ! ! being replaced . The garage in question has now wiped their hands with the car , as Im still getting a shhh shhh shhh shhh noise when coasting downhill in any gear. They have told me that the gearbox was rebuilt , and that it cant be that . But why does the said noise dissapear when i push in the clutch pedal !?!?!
In a last resort after a lot of argueing with the garage owner he said to me take it to a Vauxhall garage and if they find anything wrong with it he will give me some sort of refund .
To top it all now , the garage that originally done the work has now ceased trading and nowhere to be found !! ARGHHHHHHHHHHHHHHHHHHHHHHHHH help !

Apart from primary shaft bearing,I can only think of layshaft bearings.which would say it has not been reconditioned correctly
